Commercial switchgear and breakers should be replaced when testing or inspection shows they can’t be trusted to operate, when replacement parts are no longer available, or when your building has outgrown the equipment. Until then, a solid maintenance program can keep older gear reliable. The decision comes down to condition, age, parts support and what an unplanned outage would cost your business.
What does switchgear do, and why does it wear out?
Switchgear and switchboards are the large metal cabinets where power enters your building and gets divided among the feeders that serve your HVAC, lighting, refrigeration, equipment and tenant spaces. The breakers inside are built to open fast when there’s a fault or overload, protecting everything downstream.
Like any equipment with moving parts and heavy current running through it, it wears out. The usual causes:
- Heat from heavy, continuous loads, including months of rooftop AC units running hard through a Texas summer
- Loose connections that heat up and oxidize over time
- Dust, moisture and humidity, which are a bigger issue near the coast in places like Brownsville and Port Isabel
- Pests getting into enclosures and chewing insulation
- Breakers that are never exercised. A breaker that sits closed for years can stiffen and may not open when it’s needed.
- Age. Manufacturers discontinue older product lines, and parts get harder to find.
What are the warning signs of aging switchgear and breakers?
- Breakers that trip with no clear cause, or fail to trip during testing
- Breakers that won’t close or reset, or feel stiff when operated
- Hot spots found during an infrared scan
- Discoloration, burn marks or melted insulation
- Buzzing, crackling or a burning smell near the gear
- Corrosion, water stains or signs of moisture inside the enclosure
- Replacement parts that are no longer made, or only available reconditioned
- Load that has grown, from new equipment, added AC or EV chargers, without anyone checking whether the gear can carry it
Safety note: Switchgear carries serious shock and arc-flash hazards. If you notice smoke, a burning smell, arcing sounds or heat coming from electrical gear, keep people away and call a qualified electrician. If there’s fire, get everyone out and call 911. Don’t open energized gear or operate breakers on equipment that looks damaged.
Maintenance or replacement: how do you decide?
Maintenance and replacement aren’t opposites. A good maintenance program tells you when replacement is coming, so you can plan it instead of reacting to a failure at the worst possible time.
What good maintenance includes
- Infrared scans while the gear is under load, to find hot connections before they fail
- Visual inspection for damage, moisture, corrosion and pests
- Cleaning and tightening connections during a scheduled shutdown
- Exercising and testing breakers so you know they’ll trip when they should
- Updated labels, panel schedules and records of what was found and fixed
The schedule should follow the manufacturer’s recommendations and industry maintenance standards. Some tasks can be done with the gear energized. Others, like cleaning and tightening, need a planned outage.
When replacement makes more sense
- Testing shows breakers or protective devices can’t be relied on
- The bus, insulation or enclosure is physically damaged
- The equipment is obsolete and parts can’t be sourced
- The building needs more capacity than the gear can deliver
- Repeat failures are costing more in downtime than a planned replacement would
The middle ground: retrofitting breakers
When the enclosure and bus are in good shape but the breakers are the problem, retrofitting newer breakers into the existing gear may be an option. It can mean less downtime than replacing an entire lineup. Whether it works for your equipment depends on what’s available for that gear and what a qualified electrician finds on site.
What happens during a switchgear or breaker replacement?
- Assessment. A qualified electrician inspects the gear, reviews maintenance and test records, and confirms what each breaker feeds.
- Options and scope. You get a recommendation to repair, retrofit or replace, with a clear scope and upfront pricing.
- Ordering and permits. Equipment is ordered, and permits are pulled where your city requires them.
- Shutdown planning. The outage window, temporary power, utility coordination and staff communication are set in advance.
- Installation. Old equipment comes out, new equipment goes in, and every connection is made up and tightened to the manufacturer’s specifications.
- Testing and inspection. The gear is tested and inspected before it’s energized and put back under load.
- Documentation. You get updated labels and panel schedules, plus records of what was installed and tested.
How do you keep downtime to a minimum?
Downtime is usually the biggest worry for a facility manager, and it’s where planning pays off.
- Survey first. Confirm what every breaker actually feeds, update the one-line diagram if you have one, and catch mislabeled circuits before shutdown day.
- Order early. New gear and some replacement breakers can have long lead times, so start planning before the old equipment gives out.
- Schedule around operations. Nights, weekends, holidays and slow seasons are the usual windows.
- Plan temporary power. A rental generator and temporary feeds can keep critical loads like refrigeration, IT and security running.
- Phase the work. Where the layout allows, sections can be replaced one at a time.
- Coordinate with the utility and the city. Service equipment work may need a utility disconnect, a permit and an inspection before the gear is re-energized.

Timing matters in Texas for another reason. A shutdown in August can mean no AC in a building that heats up fast, whether you’re in McAllen or Fort Worth. And during hurricane season, from June 1 to November 30, you want gear work finished before a storm tests your building’s electrical system.
Who should do switchgear work?
Switchgear work isn’t a job for a handyman or an unlicensed crew. In Texas, electrical contractors and electricians are licensed through the Texas Department of Licensing and Regulation (TDLR), and commercial work is done under permits and inspections that vary by city. The work should also meet the National Electrical Code (NEC) as adopted locally.
